Blend Door Update:

5.5 years ago I bought my 2003 with 94000 miles on it. I replaced the blend door actuator because the OEM was flakey. This worked somewhat with some small issues until March. I could only get hot air no matter what I turned on the cold/hot temp setting. I decided to get another actuator. When I installed it I got the exact same results, only hot air.

So, I cut into the side of the air box and found out that when I put the controls all the way to the left for cold air the flapper worked just fine. When I put the controls all the way to the right side I got hot air. And that is where the flapper gets stuck inside the box. The motor is not strong enough to pluck the flapper out of its stuck position. When you install a new actuator you reset it by going all the way left then all the way right.

The flapper goes too far so that it cannot be moved except by sticking my hand into the hole I cut and pulling the flapper back while pulling the actuator up to disengage the flapper. I tried 12 times to try the reset, but the air box is warped and the flapper gets stuck. So, I figured at what point does the flapper get stuck on the temp settings and put a small screw so that the temp setting does not go past it even by accident. Now I am able to get full cold; a middle temp of cold/warm; and a very hot all the way to the screw-stop.

Obviously I cannot go all the way to the right but I still get the hot temp. But if I were to push all the way right the flapper just gets stuck again. The only way to fix is to put a new air box in since the old one is warped. BUT, I can get very solid cold air which until now has been solid hot air no matter what I did.
