I had trouble before trying to change the fluid in my transfer case. Thankfully I had heeded the advice given here and had tried to take off the fill plug first. Despite my best efforts, I ended up stripping head of the plug. Today I took an old 10mm allen key and tack welded it to the plug. After hosing it down with PB blaster, it came right out, with the use of a pipe on the allen key. Hopefully the picture I took is shown below. I thought of reusing the plug with the allen key attached, but decided to go with a new plug from NAPA that allows you to use a 19mm wrench to remove it.

You know, that's pretty slick. Had I stripped out the bolt, I'd have probably cussed up a blue streak, then taken to a shop. But tack welding a tool in there, even if temporarily is an awesome idea.

I am so glad mine came right out with the socket w/allen on it. I sprayed it with PB Blaster way before attempting it. I use it ALL the time for stuck security screws, and wedge/sleeve anchor bolts. That stuff has very rarely failed me, and I use it religiously. If that doesn't work, I use a torch; though not with these plugs I read. Good stuff that PB Blaster...

Normally PB works for me also. The allen wrench never fit very well into the fill plug, especially compared to the drain plug. Otherwise, I think the PB Blaster would have been successful.
