Change the fluid. I put Pennzoil Synchromesh in my Jeep a few years ago and immediately experienced the same problems you describe with the shifter getting "stuck" in gear. Scared the hell out of me until I changed the fluid to Royal Purple Synchromax and the problem immediately went away...
Careful with Ebay for things like this. A lot of sellers will give you a key that isn't quite to OEM spec and can't be cut properly to fit. You won't find out until you pay to have it cut and the "chip" transferred over.
Not yet, it hasn't done it since I filled up with gas. I'm back down to 3/4 of a tank, and still haven't heard it. I did run seafoam through my last tank, I wonder if that changed something.

Started up this morning with a full tank of gas and... NO NOISE!
I wonder if it only does this below a certain fuel level. Let the experiments continue!
I crawled underneath my Jeep and found the front driveshaft boot ripped (xfer case end.) I suspect it happened recently, and everything works fine with no funny noises. Should I go ahead and install a replacement CV joint now, or wait until it starts complaining?
EDIT: Part is on order, so I...
