    I found this out in my 02 many years ago. The tstat is an item that I try to use the OE versions in all my vehicles. Maybe superstition in some cases but they always work.

    I had a leak in my 05 where the reservoir connected to the pump. Ran down to the bottom and tough to tell where it came from. It was a nicked O-ring.

    Hmmm, I don't remember either side being difficult. You should mess with a FWD Pentastank. Can't even change the plugs without removing the intake and many other things.

Can you get something hook shaped (maybe a pick) and GENTLY try to move the flap while cycling the switch? I really have no idea how you'd check the switch unless you can...

    I had a defrost only issue in my 05 and it was at the switch behind the bezel. One of the lines (vacuum) was not connected. No vacuum to move anything. The default is the defrost for safety reasons.

    Not exactly sure what the problem is, temp or direction? Blend door just controls temp not direction. I never had a KK but I thought Chrysler got less stupid with them and the blend door actuator is accessible without pulling the dash. You need to find someone who knows or a reliable diagram...

    What year are we talking about? You should be able to hear the motor working when you move from hot to cold or vice versa. Get you ear up to the dash and see if you can hear a buzz.

    Not sure what the heater hose route looks like on a KK but the water pump and I think timing cover on the KK and KJ are the same. The hose that comes off the timing cover higher and closer to the water pump carries coolant to the heater core inlet. Maybe you can trace that back to the firewall...

    Like uss2defiant said, probably the tstat or WP. Tstat is easy but WP not so much. I'd still make sure it's not just air in the system. Why it isn't overheating? Maybe you caught it just in time. Some component in the system could be in the process of failing so maybe Tstat is partially opening...
